Location: Jamaica Plain, MA		I snuck this in on the door stuck thread in general technical. But it got lost. Perhaps someone can answer a question I should know the answer to-- what about when the inner door handle won't quite release the door-- or only with with some serious shoving, but the outside handle works fine? It's embarrassing when you pull up somewhere, looking all suave, and you can't open your own door without rolling the window down.

Location: Perth Australia		I think you will find the interior linkages ect are worn out (especially if its the drivers side)

They have slots in the rod that will be worn longer (memory here), may be able to fix it with a tack weld and a file to add a bit more metal to it.

Avoid trying to get away with "a strategic bend" as it will upset the lock funtion

Or get another one

You could well have a nasty surprise awaiting you...the door latch's lower star-wheel gear cog
is hidden from view until the latch is removed; the upper, exposed star-wheel may look
to be in perfect condition...but what lies beneath, can really ruin your day.

Location: bishop, ca		BTW, a member, here, has said that Mitchell Motor Parts reportedly sells a door latch "repair kit".

Dunno how that 'kit' worked out, but Frank's kit (if it can be made to work) would appear to be invaluable, because
the few NOS latches, on the 'Pay, are very pricey, and almost any used latch assembly can be expected to have
some sort of wear on its lower star-wheel gear cog.

Actually, the odds of the star wheel being broken are slim. In your case, more likely that the the inner door handle mechanism is a bit out of alignment. When you remove the inner door panel, you'll see two 5/16 bolts holding the mechanism to the door. Loosen those guys a bit and try to realign. There's lots of room for adjustment.

Location: bishop, ca		Heh; the star wheel being broken-off may be 'slim', but a relatively tremendous amount of hidden wear on it is more
than probable.

Gives new/additional meaning to the term: "Don't slam the door"!

Location: So. Cal		Neil mentions a star wheel repair kit. I remember seeing them on Ebay numerous times, but never bothered to purchase any. They looked like a stainless cover that you epoxied over the star wheel. Does anyone know if those are still available from somewhere?

Location: McCleary WA		Another fix I've used is getting rear latches from a 4-door and removing the star wheel. Rear doors usually got used a lot less than front. Just make sure they are the same, as the two sides are mirror images of each other.

Location: So. Cal		Yes, that's an option, but really, this is a bad design. Putting in used star wheels is never going to get you long term reliability because using die cast material for this part was a bad idea. I am hoping to use these stainless covers even on good star wheels to keep them good for much longer. GM was much smarter in this respect with an all-steel construction in their door latches.

How about someone taking the challenge to print star wheels in a..say..nylon. All the newer vehicle are made of a plastic of sorts and last forever.

Location: So. Cal		I think that would be worse than the pot metal because of how soft it is. But you have an idea there. It is possible to print in stainless. The finish isn't great and it's quite expensive, but it's doable.
