Don, Other ideas, first, thinking about it, I don't think waterjet will work because of the changing thickness's of the cross section being cut. However, if you're thinking a "straight" slice, it could be accomplished with a wire EDM Machine. They're now available for longer deeper cuts, you would lose around .010 to .015 in total thickness with a minimum of recast layer. Also, you mentioned that you had a supply of heads, could you just mill two sets of heads (four total), to yield the one set of split matched heads. The possible problem with this is if coring internally does not match up head to head.
